The PLC or HMI Project Is Inaccessible After Its Storage Media Failed
The controller, HMI, control computer, or backup media may have failed while the current ladder-logic project, HMI application, recipe set, runtime image, or configuration is unavailable from every normal backup. This becomes a recovery case when the source data cannot be read or copied safely—not simply because a machine needs troubleshooting.
Stop power cycling, formatting, initializing, repairing, or writing to the failed media. Preserve the controller, card, drive, USB device, control computer, and every backup or exported project exactly as they are.
What this condition means
The visible equipment fault does not identify where the recoverable project data resides. It may be on controller media, removable flash or USB storage, an engineering workstation, an HMI panel image, a server, or an old backup.
ADR recovers data from the identified storage source. ADR does not redesign control logic, certify machine safety, or determine that a recovered project is correct for production. The client’s authorized automation specialist must validate the result in the proper vendor environment.
What to record
- Controller, HMI, automation platform, model, firmware, software version, and responsible integrator or controls specialist
- The exact ladder-logic project, HMI application, recipe, runtime image, configuration, historian, or backup required
- Every possible source device: controller media, SD or CF card, USB device, drive, engineering workstation, HMI panel, server, or archive
- File names, extensions, project names, versions, dates, and last known successful upload, download, or backup
- Whether the media is unreadable, unrecognized, intermittent, physically damaged, or missing from the expected location
- Every power cycle, format prompt, repair, clone, restore, upload, download, firmware, or replacement action already attempted
What not to do
- Accept a format or initialize prompt on the only source media
- Keep power cycling an unstable drive, card, panel, controller, or workstation
- Write a blank, default, older, or partially recovered project to the original device
- Run filesystem repair or recovery software directly against the only source
- Assume a file is correct because its name is familiar or vendor software opens it
- Put recovered logic into production before the authorized controls team validates it
How ADR evaluates it
ADR first identifies the actual storage source and whether it can be read safely. Unstable or failing media is protected into an image before filesystem, archive, or file-level recovery proceeds.
Recovered candidates remain separate and retain their source, size, timestamps, and structural context. The client’s automation specialist then verifies the correct project, controller target, version, logic, tags, recipes, screens, communications, safety dependencies, and production suitability.
ADR can begin with the failed storage device, a protected image, alternate project files, backups, error history, and the exact project data required. If the device itself needs vendor repair or the logic must be recreated, that work remains with the equipment manufacturer, integrator, or authorized controls specialist.
What happens next
A failed storage device does not establish that the PLC or HMI project is lost. The result depends on the actual source, physical and logical media condition, overwrite history, alternate copies, project structure, and validation in the correct vendor environment.
